Nice project! The crankcase damage in this engine occured because the owner didnt pay that much attention to the condition of the chain and sprockets, I recommend you changing the drivetrain from 428 to 520 for better strenght(just look for DT200R chain and sprockets, everything will fit bolt-on) and also use the chain lower guide(new avaible to buy cheap at yamaha dealer) in good condition, if you do that there will be no more problems with chain causing damage to the crankcases.
I raced the guy on that DT200R in 2016, it was only amateur cross-country type of championship but the WR200 turned out to be superior to DT :face_with_stuck-out_tongue: , 2 years later he sold me the bike.
Heres a pic of that DT, looked better than when i got her.

I’m unsure what chain size and sprocket size to use yet need to some research after I’ve rebuilt the engine and fitted it to the frame, Id prefer to get it to this stage before I start planning how to engineer the bike

@Challenger the dt is already having a lot of it’s power sapped a bigger chain is way overkill

I’ve ordered and new workshop so planning that at the moment which is why there has not been much attention to the dt, also rebuilding my 1980 rm 80 engine, which I need to metal spray the crank as the bearing is to slack on one side of the crank wouldn’t want it spinning one bearing that’s for sure,
Just for fun anyone want share a picture of there workshops/ garage ?

Wow, that really looks pucker.
I was always too scared to get my engines powdercoated.
The results look grand though.

Needed to get the engine rebuild under way so I can install the engine onto the frame of the bike to get some weight behind the project.
One of the only issues with the engine components other than the the usual wear on the bearings and seals was the play on the clutch basket.
So I did some research and found out you could redo the rubber bushes in the basket with RD250 bushes and rivets.
they sold them on yambits so I got the good old grinder on the old rivets flatten them with a sanding wheel and knocked them through
installed the new bushes and put it back together the play in the basket was like it would be straight out the factory.
Apologies but I must have forgot to take a picture of the finished basket.
